Cut out, replace is the answer when it is too corroded to weld.
Clean and patch is the 2nd choice.

Highway travel is the easiest. Get the wide load permits as needed, small operations do it all the time.

I like a wider hull if availble. Sure 8'6" is a limit.
I have towed friends 36' X 10'2" boats around Fl without any worries.
Think of it a speeding 55mph is a recommendation, most don't follow the limit.

This may seem like a silly question. Why not aluminum floors?
You can use just about all the same cutting tools.
Jig saw. skill saw, hole saw, dual action sander....... I use a sharpie marker instead of a pencil to mark aluminum.

That's another point and so many variables.
Planing, displacement, semi displacement?
All hulls can run at displacement speeds, planing cats can turn into a flat bottom ride in the wrong seas.

Taking into consideration your trailering requirement I would stick with the 8.5 beam. In my opinion it is something that has to be experienced. There are many variables that can be put into numbers written on paper but it's not going to replace seat of the pants experience. I wouldn't use 5200 to fill voids that are not fully covered. ie. plates, flanges, fittings. 5200 is an exceptional adhesive with proper prep work. I have seen this a lot in pontoon boat hulls, thin aluminum tubes. By the time they are brought to me it's not worth the effort to repair.
I'm looking forward to a correct fix on this issue.

I have found that soft coolers are good for transport (pack and stow)
I do not like them if I have to get in and out of them during the day.
